Cut Off Wheels: .045 vs 1/16 vs 1/8, and Stainless-Safe
Pick the tool first, then the metal. Thickness by grinder and saw size, Type 1 vs Type 27, and the Walter wheels that won't rust stainless, priced per wheel.
Quick answer: Pick a cut off wheel by your tool first. On a 4-1/2 or 5 in. angle grinder, use a thin 3/64 in. wheel (the size people call .045) for strut, conduit, tube and angle: ZIPCUT 11T042, $5.86 a wheel. Use 1/16 in. on 6 and 7 in. grinders and circular saws, and 1/8 in. on 14 in. chop saws. On stainless steel, use a wheel free of iron, sulfur and chlorine: ZIP STAINLESS 11F042 ($6.13) or ALLSTEEL 11W042 ($3.14). All come in boxes of 25.
What is a cut off wheel?
A cut off wheel is a thin abrasive disc that slices through metal with its edge. You may also see it called a cutoff wheel, a cutting wheel or a cutting disc. It fits an angle grinder, a die grinder, a cut-off tool, a circular saw or a chop saw, depending on its size.
A cut-off wheel is not a grinding wheel. A grinding wheel is about 1/4 in. thick and removes metal with its face. A cut-off wheel is 1/32 to 1/8 in. thick and is only strong along its edge. Push on its side and it can crack.
"Start with the thinnest wheel your tool will take, and move up in thickness only when the stock gets heavy enough to bend it.” -- Eldorado Tools' President, David Castro
.045 vs 1/16 vs 1/8: which cut-off wheel thickness should I use?
Use the thinnest cut-off wheel your tool takes for the job. A thin wheel cuts faster and cooler and leaves less burr. A thicker wheel lasts longer and resists bending on heavy stock.
The catch is that the tool decides which thicknesses exist. A 4-1/2 in. grinder wheel spins at up to 13,300 RPM, and a 14 in. chop saw wheel at 4,400 RPM, so each size is built differently. Here is every thickness in our Walter range by wheel size:

So on a 4-1/2 in. grinder the real choice is 3/64 in. for cutting, or 5/64 and 3/32 in. when you need a tougher wheel. Walter's 4-1/2 in. cutting wheels stop at 3/32 in.; a 4-1/2 x 1/8 in. disc is usually a cut-and-grind wheel. A 1/8 in. wheel belongs on a chop saw, or on a small cut-off tool for notching.
Is .045 the same as 3/64? Close enough. 3/64 in. is .047 in. Most brands print one or the other on the same wheel. Our thin 4-1/2 in. wheels are labelled 3/64 in.

Always check the speed: the RPM printed on the wheel must be equal to or higher than the no-load RPM on your tool's label.
What is the best cut off wheel for stainless steel?
The best cut off wheel for stainless steel is one made free of iron, sulfur and chlorine. A wheel with iron in it, or one that has already cut carbon steel, leaves iron on the cut. That iron rusts, and the stainless looks dirty within days.
Walter prints that guarantee on these lines:

The budget line is the surprise. ALLSTEEL 11W042 carries the same guarantee as ZIP STAINLESS 11F042, at $3.14 a wheel instead of $6.13. A box of 25 is $78.50 instead of $153.25. ZIP STAINLESS is the faster, cleaner-cutting wheel when the finish matters. ALLSTEEL is the smart pick when it doesn't.
Whichever you buy, keep stainless wheels in their own bin and never use them on carbon steel first. Crews building liquid-cooled data centers follow the same rule on 304 and 316L pipe. [EDITOR: link the data center guide here once it is live.]
Type 1 vs Type 27: which cut-off wheel fits my guard?
Use a Type 27 cut-off wheel with the standard guard that came on your grinder, and a Type 1 only with a Type 1 cutting guard that covers both sides of the wheel. That is the rule in the ANSI B7.1 safety code, and wheel makers print it on the box.

Verdict: Type 27 for most grinder work with the stock guard; Type 1 for the deepest straight cuts, with the right guard.
Mount a Type 27 with its raised center toward the grinder, so the flange nut sits down in the dish and below the face.
Are premium cut-off wheels worth the money?
Premium cut-off wheels are worth it when you cut every day, because the number that matters is cost per cut, not price per wheel. A wheel that costs twice as much has to make twice as many cuts to break even. If it also cuts faster, you save labor on top.
Walter rates ZIPCUT as reinforced to resist twisting and bending, which keeps the cut straight. For occasional cuts, ALLSTEEL is the budget wheel in the same family, and it is still safe on stainless.
[EDITOR: David's cut count goes here: cuts per 11T042 on 1-5/8 in. strut, against a cheaper wheel. Remove this note.]
Why do cut-off wheels wear out fast or break?
Cut-off wheels wear out fast or break when they are pushed too hard, twisted in the cut, or pinched by the work. Here is how to tell which:
Problem |
Likely cause |
Fix |
|---|---|---|
Wheel shrinks in seconds |
Pushing too hard; heat breaks down the bond |
Let the wheel's speed cut; ease off when the motor slows |
Wheel cracks or shatters |
Twisting the grinder, or grinding with the face |
Cut straight; use a grinding wheel or COMBO ZIP to deburr |
Wheel binds and stalls |
The cut closes on the wheel |
Support the work so the cut opens as you go |
Rust spots on stainless |
Wheel with iron in it, or used on carbon steel first |
Switch to ZIP STAINLESS or ALLSTEEL; keep a separate bin |
Slow cutting, blue edges |
Wheel too thick for the job |
Drop to 3/64 in. |
Wheel wobbles or vibrates |
Wrong arbor, worn flange, or over-speed |
Match the arbor and RPM to the tool label |
Cutting aluminum? A die grinder with a carbide burr often beats a wheel; see our carbide burr for aluminum guide.
FAQ
Is a .045 cut-off wheel the same as 3/64?
Yes, for buying. 3/64 in. is .047 in., and brands label the same thin wheel either way.
Can I grind with a cut-off wheel?
No. A cut-off wheel is made to cut with its edge, and side pressure can crack it. Use a grinding wheel, or COMBO ZIP 11T842 if you want to cut and deburr with one wheel.
Which way does a cutting disc go on a grinder?
A Type 27 goes on with its raised center toward the grinder, so the nut sits in the dish. A flat Type 1 follows the arrow or label printed on it.
What are cut-off wheels made of?
Abrasive grain in a resin bond, reinforced with fiberglass mesh. Most of ours use aluminum oxide; ZIP TITAN uses silicon carbide for titanium and brass.
Can you cut aluminum with a cut-off wheel?
Yes, with a wheel made for it, such as ZIP ALU 11U403 ($5.44), which Walter rates not to clog. A steel wheel loads up with aluminum fast.
What size cut-off wheel fits a Milwaukee or DeWalt grinder?
Most cordless grinders take 4-1/2 or 5 in. wheels on a 7/8 in. arbor. Check the guard size and the RPM on the tool's label.
How many cut-off wheels come in a box?
Our grinder, die-grinder and circular-saw wheels come in boxes of 25, and chop saw wheels in boxes of 10. Prices are per wheel.
