Flap Disc vs Grinding Wheel on a Weld
When to grind a weld with a grinding wheel, when a flap disc alone is enough, and which grit and type to buy, with SKUs and prices per disc.
Quick answer: Flap disc vs grinding wheel on a weld comes down to how much metal is on top. A grinding wheel takes a tall bead down fastest but leaves gouges. A flap disc grinds and finishes in one step, so it is the better tool for most welds. Use both on a big bead: a 1/4 in. Type 27 wheel first, then a 60 grit flap disc. Our picks: Walter HP XX 08H450 wheel, $8.42 each in boxes of 25, and Walter ALLSTEEL TURBO 15Y456 flap disc, $6.00 each in boxes of 10.
Should I use a flap disc or a grinding wheel on a weld?
Use a flap disc on a weld when the bead is low to medium and you want it flush and smooth in one pass. Use a grinding wheel when the bead stands tall, there is spatter or slag to knock off, or you are prepping a bevel. On a heavy fillet or a multi-pass butt weld, do both: the wheel removes the crown, and the flap disc blends it into the base metal.
A grinding wheel is a solid, bonded disc of abrasive. It cuts hard and lasts, but it is rigid, so it digs in and leaves a rough, uneven surface. A flap disc is a ring of overlapping abrasive flaps glued to a backing plate. As the flaps wear, fresh grain is exposed, so it keeps cutting while it smooths. People also call a grinding wheel a grinding disc or a depressed center wheel.

Verdict: A flap disc handles most welds alone and leaves a finish you can paint. Add a grinding wheel first only when the bead is tall or dirty.

What is a flap disc used for?
A flap disc is used on an angle grinder to grind, blend and finish metal in one step. On welds, that means taking a bead down flush, blending it into the plate, and leaving a surface ready for paint or coating. Flap discs also deburr cut edges, remove rust and mill scale, and clean up before welding.
Walter lists six jobs for its ALLSTEEL TURBO discs: blending welds, general grinding, finishing for paint, polishing, deburring and cleaning off rust and paint. They are rated for steel and stainless steel.
Can you grind a weld with just a flap disc?
Yes, you can grind a weld with just a flap disc, and on most welds you should. A 40 grit flap disc removes a normal bead almost as fast as a wheel and leaves a far better surface. Switch to a grinding wheel first only when the bead is more than about 1/8 in. tall, or when there is slag or heavy spatter that would chew up the flaps.
Never grind with a cut-off wheel. A cut-off wheel is thin and has no side strength, so it can shatter.
Which flap disc or grinding wheel for your weld?
Pick by the job, then by your grinder size and spindle. Every disc and wheel here is Walter, sold by the box and priced per piece.

What grit flap disc for welds?
For welds, use a 40 grit flap disc to remove the bead, 60 grit to blend it in, and 80 grit to finish before paint. If you only buy one, buy 60 grit: it removes a normal bead and leaves a clean blend. Our ALLSTEEL TURBO discs cost the same at every grit, so pick by the job, not the price.

Type 27 vs Type 29 flap disc: which for welds?
A Type 27 flap disc is flat, and a Type 29 is angled like a shallow cone. A Type 27 is better for blending welds on flat plate and for finishing, because you hold it nearly flat and it leaves a smooth surface. A Type 29 puts more flap on the work at a steeper angle, so it removes more on edges and fillet welds. Abrasive makers give about 0 to 15 degrees for a Type 27 and 15 to 25 degrees for a Type 29. [CHECK against a named source]
We stock Type 27 (7/8 in. arbor) and Type 27S (5/8-11 threaded hub) flap discs. We do not stock Type 29 today. For a fillet weld on a Type 27, tilt the disc onto its edge and let the outer flaps work, or knock the bead down with a Type 27 grinding wheel first.
Flap disc or grinding wheel on stainless steel welds?
On stainless steel welds, use a flap disc made free of iron, sulfur and chlorine, and keep it for stainless only. Iron left on stainless from a carbon steel disc rusts later. Walter rates the ALLSTEEL TURBO discs at less than 0.1% iron, sulfur and chlorine, so they will not contaminate stainless. The HP XX grinding wheel is also rated by Walter for steel and stainless steel.
Stainless holds heat, and heat leaves a blue or gold tint. Use light pressure, keep the disc moving, and let the part cool between passes. Our drill speed chart explains why heat ruins tools and finishes the same way.

Why does my flap disc wear out so fast on welds?
Problem |
Likely cause |
Fix |
|---|---|---|
Disc wears down in minutes |
Using a flap disc to take down a tall bead |
Knock the crown off with a grinding wheel first, then blend |
Flaps tear or strip off |
Angle too steep, or grinding over slag and spatter |
Hold the disc flatter; chip slag off first |
Disc glazes and stops cutting |
Too much pressure, or grinding a hot weld |
Ease off and let the disc work; let the weld cool |
Disc clogs |
Soft metal such as aluminum loads the grain |
Keep separate discs for aluminum; a loaded disc rarely cleans up |
Gouges in the plate |
Grinding wheel used for finishing |
Finish with a 60 or 80 grit flap disc |
Rust spots on stainless later |
Disc used on carbon steel first |
Keep a stainless-only disc |
Foundation crews prepping straps and plates will find the rest of the kit in our foundation repair tools guide.
FAQ
What is the difference between a grinding wheel and a grinding disc?
Nothing. Grinding disc is another name for a grinding wheel. A flap disc is the different tool: overlapping abrasive flaps instead of a solid bonded wheel.
Is a flap disc the same as a flap wheel?
No. A flap wheel is a drum of flaps on a shaft for a die grinder or drill. A flap disc is flat and mounts on an angle grinder.
Flap disc vs sanding disc: which for welds?
A flap disc. A fibre sanding disc cuts fast but wears out sooner and needs a backing pad. A flap disc lasts longer on welds and needs no pad.
What grit flap disc for rust removal?
Use 60 or 80 grit to take off rust and paint without cutting deep into the metal. Use 40 grit for heavy scale.
Can you use a flap disc on wood?
Yes, with light pressure, but our ALLSTEEL TURBO discs are rated for steel and stainless steel. On wood they load up and burn.
What grit flap disc for sharpening mower blades?
A 60 grit flap disc. It takes nicks out of the edge and leaves it smooth. Keep the disc moving so the blade does not turn blue.
How many flap discs come in a box?
Our Walter flap discs come in boxes of 10, priced per disc: $6.00 for 4-1/2 in., $7.32 for 5 in., $10.78 for 6 in. Grinding wheels come in boxes of 25 (7/8 in. arbor) or 10 (hubbed).
